The True Trac is a great diff. I've installed them in my last three Rangers.
I was always able to use the existing shims to set the backlash.

There's no need to mess with anything but the backlash if you're using the existing gears.
Even if the pinion seal is leaking, you can replace it without worrying about the pinion depth.

I've had the same problem with my 91. It was failed diodes in the alternator. Unfortunately they pass the simple test at the parts store.

Take it to an alternator re-builder to have it tested....

What diameter are the rotors?

There are three sizes of rotor depending on the RBV.

10.25" and 11.25" on the Ranger, & 12" on 2wd Sport tracs.

Looks like you might need the 12" rotors if you...

20 x 8.5" with a 38mm would give you a 6.25" backspacing.
You'll need adapter/spacers in order to run them without interference.

I'm running 20 x 8.5" with a 20mm offset on my 07, with 255-45's...

The 28 spline 7.5 & 8.8 have the same axles.
The drive shaft is also the same for either.

You could probably swap the weak carrier out for a locker & have it last forever.

That's pretty much normal. A little dab of rtv in that spot on the front & rear will suffice.
Felpro makes a nice set of re-usable gaskets for this application as well.

What was your replacement transfer case out of?
You could have found one from an Exploder that has a viscous coupling.
In that case it wouldn't feel any different in 4wd or 2wd.

Go to a dry parking lot, put it in 4-hi & take a tight turn very slowly!!
If 4wd is working, the truck will gradually come to a stop as things start to bind up.
If it doesn't, 4wd isn't engaging....

Unless you hold the drive shaft from turning it won't.
