I've had the same issue since I did the conversion a few years ago. I swapped out the MC to an Expo unit which helped a bit, but still not where it should be.

I'd use the Ford gasket as it's much better quality. Be sure to apply a healthy bead of sealant at locations noted in the repair manual.

Yes. If the truck ran well after the change and then started to run bad soon after, I'd check the plugs asap.
When jetting carbs, I can see changes to the plugs even after a single test drive.

I would take your cylinders to a machine shop and have them check the decks for warpage. I'd hate to see you go through all that trouble to replace the HG only to blow it again due to a head deck...

Somewhat related: There's a TSB for 4.6L in the Expos and Mounties for a squeal at startup. My Mountie does this when the outside temp is lower than 45deg.
