A SAS is no walk in the park, but it's not too big of a bitch if you research and build for the long run.
OP: Do you even out wheel your stock suspension? The SLA Rangers can take gobs more then I thought they could. With cranked t bars and jack shit for flex up front, it really can force the rear to articulate, especially with extended shackles, and a traction aid of some sort can really get you places. Some times places you shouldn't be.
The TTB Rangers can be tuned to get 22" ish of USEABLE travel. The strength of a solid D44 isn't that much greater then a TTB D35.
FIRST: Ask yourself what kind of wheeling you do.
SECOND: Ask yourself if the amount of times you wheel a year really warrent a solid axle.
THIRD: Ask yourself if you've got the skills to do it.
FOURTH: Determine a budget.
Here's a REAL WORLD run down on my 44/9 sas with leaves.
Full Width HP D44 (five lug) and 31 spline big bearing 9": 400 bucks. (That's about going rate on craigslist and junk yards)
63" Chebbies: 60 bucks at a junk yard
54" Chebbies: 80 bucks at a junk yard
2 Sets of generic Belltech knockoffs: 70 bucks
Steel for x-members: 120 bucks
U bolts f/r: 80 bucks (heavy duty 5/8 bolts)
Driveshafts: I made my own but I've maybe got 100 into both.
Retainer plates: 25 bucks of steel
Shock mounts: 20 bucks of steel and bolts.
Power steering box: 40 at a junk yard
TREs: 75 bucks for all 3 (1 tons)
Steering links and tube adaptors: 15 an adaptor x 4, and about 10 ft of dom at 6 bucks a foot (CO prices) = 90 bucks.
Misc (grinder wheels, wire, torch gas, beer, smokes): 200.
It can be done for under a grand. I hate when people give the bullshit 5-6k numbers when they're just spitting up shit they read somewhere. It can get up there with coil overs and links and one tons, but a SAS can be done on the cheap with the right set up.
