More than likely, it's a difference in powertrain deflection / vibration issues. Aluminum shafts generally use a thicker wall and have different deflection characteristics. Unfortunately, they also cost more to produce. Like any other engineering compromise, Ford uses the least expensive option that gets the job done for a given powertrain combination.

I have a steel DS on my 02 2.3 5spd manual.
10rwhp though eh? sounds like a good deal to me, I gotta find my local junk yards and see if I might find an aluminum one.
didn't get a chance to measure it tonight though.

4x4s are different.

nope got a 5 speed trans it came factory on the truck the only thing ive done to it is change the u joints

I am curious how thick the tube material is on the aluminum DS.
Not enough to drill a hole though.
