Re: Intake Manifold Runner Control Valve - replace it?
At the very very front of the intake manifold, there is a cap for the runners that's famous for popping off. A lot of people have just JB-welded it back on, but to be perfectly honest, you're screwed. Those runner valves will start ripping the bushings apart and clacking around. Worst case scenario, one could break off and get sucked into the engine. If that happens, game over.
I recommend trying to get your hands on a new intake manifold. I've seen a few on ebay for $200. Far from cheap, but this problem will keep coming back to haunt you if there's actual mechanical damage.
*EDIT:* Just noticed you said '06 2.3. If that's the case, this is not your problem! Ford completely removed the intake runner control system in the 2004 revision, so anything '04 or newer will not have any of these components. Go ahead and start a new thread with some more details. There are a bunch of things that can start acting up with age. But before anything, what's the quality of your PCV valve and hose? They would be the first things in my target if I were you. Should that valve get clogged, it could start sucking oil into the engine. A little bit won't hurt anything, but if it's gulping it down, expect weird things to happen.
*EDIT 2:* I seen a pretty dark history on the timing chain tensioner from the newer Duratec engines, so that might be something else to look into. Unfortunately, I have no diagnostics for you on that. And if it is the problem…well, just hope it's not. Anything that involves touching the crankshaft pulley on that engine is a nightmare.
