Default Weirdest starter problem ever. Help!

4cyl 4L 1993 Ford Ranger

Ok, my friend bench tested this starter. It passed.
I can pop start my car and it runs fine. Think this rules out fuel, spark, timing belt, etc...

We originally tried to put in a new starter and had the same problem so we returned the new starter.

There are 12v at the battery terminal of the starter.
The ignition post jumps when you turn the key... The solenoid clicks.


I don't really understand why there are two solenoids but they seem to both be working. I have the wiring hooked up like the pictures on this webpage suggests.

The remote solenoid tests were normal too. Ignition post jumps on key turn, second post jumps to weird voltage.

The battery wire that runs to the starter gets really hot . Visible sparks around it while turning the key.

I tried to bypass the second solenoid with a screwdriver between the battery post and the starter post... Sparks flew but there was no start.



Any suggestions?? Should I have this Starter tested again? Could it be a bad ground on the starter? Doesn't it just ground through it's mount?

It's a bad ground I think, your batterys negative cable should connect to the block, and then the starter grounds off that by being attached. When your getting your"odd" voltage it's because the ground is loose causing an incomplete/partial circuit.

Also since it's visibly sparking, I would almost say it's hooked up wrong. Like when you short a battery. Either that or it's not tight enough.

Would all the other electronics work if it's a bad ground?

And I'm grounding my multimeter on the frame of the truck... That wouldn't work either w a bad ground right?

Do you have a automatic or manual transmission?
If manual, check the clutch sensor and is it connected correct to the starter?
If automatic, check if there is a difference between manual and automatic starter, perhaps there is one!?

It's a manual. My friend (who's truck this is) said his other friend checked the clutch safety switch... Supposedly it's alright

How would I check it incase he messed up?

Yeah, and it depends on what electronics, your headlights could work along with pretty well everything else. When I rebuilt my ranger, I had the ground hooked up wrong when I put it back in. The headlights worked, but The starter would spin if not on the truck, but didn't have the power needed to turn it over giving me a clink sound. I put the groud back where it should be, tightened it to the battery, and to the block, fired right up.
